The phenolic plastic industry is deeper than you think.

Both are called 'Bakelite powder,' but the prices can differ by a factor of two, and the molded parts have insulation performance that differs by a grade. When using the cheaper material on the machine, there are flash, bubbling, and cracking after baking; when using the expensive branded one, pressing a ton ties up capital, so small factories don't dare to press inventory easily.

The most frustrating thing is that many people apply the 'secondary mold' approach used for thermoplastics to phenolic resin, and as a result, the pressed parts all come out with inconsistent dimensions—because phenolic is a thermoset, and the logic for secondary molds is completely different from that for ordinary plastics.

To be frank, PF bakelite parts can't be molded just by buying a bag of powder. This article explains the secondary grades of phenolic resin in detail.

PF is thermosetting; once pressed down, it can't return.

PF, chemically known as phenol-formaldehyde resin, is polymerized from phenol and formaldehyde. The 'phenolic' invented by Baekeland in 1907 is the ancestor of the word plastic, commonly known as Bakelite.

It has a fundamental difference from thermoplastic plastics: thermoplastics melt when heated and set when cooled, and can be melted repeatedly; PF undergoes cross-linking and curing when heated, and once molded under pressure, it will not melt again when reheated—this is called thermosetting, once pressed, there is no turning back.

What can it do? Electronic switch bases, electrical insulation parts, brake pads, grinding wheel binders, molded tableware, refractory materials. Insulating, heat-resistant, and cheap — these are the merits of bakelite parts.

Global landscape. Phenolic resin is a large category, with wood adhesives, casting, and abrasives taking the bulk; but in the area of bakelite molding (press molding), the landscape is different. According to molding plastics and electronic-grade standards, the top three foreign companies are:

The first echelon is Japan's Sumitomo Bakelite, the world's largest supplier of phenolic molding compounds, with an annual production capacity of over one million tons, leading in market share in electronic packaging and circuit breaker insulation components.

The second tier is the American company Hexion, a long-established giant in phenolic resins, with a large share in wood adhesives and casting resins, and also involved in molding compounds.

The third tier is Germany's BASF, the holder of the Bakelite™ brand, with experience in electronic and industrial molded plastics.

Note, this industry has many companies and is fragmented, but in the segment of electronic and bakelite parts, Sumitomo Bakelite is undoubtedly the leader.

A 'sub-brand' of thermosetting is not the same as thermoplastic

It must be clarified here: PF is thermosetting, and its secondary brand is not exactly the same as thermoplastic secondary brands like PP or ABS.

Thermoplastic secondary brands are from the same batch of polymer particles, with individual indicators fluctuating, and can still be remelted and processed. PF is different — it is either a liquid resin at the factory or 'Bakelite powder' mixed with wood powder, fillers, and curing agents for compression molding. Once cross-linked and cured, it cannot be taken apart.

What does the PF secondary brand refer to? It is still the same manufacturer and the same grade from the same batch, but during factory inspection, some individual indicators did not fully meet the standards—common ones are fluidity, gel time, filler content, or slight color deviations. The products that pass are labeled with the main brand, while those that don't fully meet the standards are the secondary brand. It is still material from the same formulation system of the original factory, not recycled from old scrap.

Four major sources: leftover materials from opening and closing of parking, transition materials from grade switching, batches with slightly exceeded gel time or flowability due to process fluctuations, and leftover materials from secondary lines.

Key reminder: The 'regrind' of thermosetting plastics is completely different from thermoplastics. If waste bakelite is ground and then added back, the crosslinking points have already broken and cannot reconnect, causing a significant drop in performance.

Sumitomo Bakelite, the leading brand in electronic insulation components

Let's talk about Sumitomo Bakelite first. This company is the undisputed leader in phenolic molding compounds.

Its phenolic powder grade is most commonly used in circuit breakers, switch bases, and electronic insulating components, characterized by stable insulation, arc resistance, and good dimensional control. It also produces DAP molding plastics (Durite brand), and there are also layouts for high-voltage insulating components.

What does its sub-brand look like? Most are batches with slightly lower fluidity or gel time that just barely meet the specifications, and the color occasionally varies a bit. The formulation system hasn't changed, and the molded pieces have insulation basically on par with the main brand, but they are rejected for electronic certification components with very strict requirements.

Where is it used? Generally in electrical appliance insulating parts, handles, and ordinary structural parts. In these situations, the tolerance for gel time is a bit wider, and secondary brands can withstand it.

Hanshun, plastic molding line other than wood adhesive casting

Let's talk about Hexion in the United States. This company has a huge phenolic resin volume, but its reputation mainly lies in wood adhesives and molding resins.

It also has a presence in molded plastics, characterized by stable raw material sources and numerous global facilities. Its sub-brands are mostly transitional materials for supporting industrial clients or batches with fluctuating fluidity.

Where is it used? Generally in bakelite structural parts and mold binders. When encountering Hanson's sub-brand, be aware that its market focus is more on general industry, so test its arc resistance before making electronic insulation parts.

BASF Bakelite™, the one that turned the name into a brand

The third is Germany's BASF. The name Bakelite™ itself was claimed by them — it was originally Bakelite's phenolic brand, which now hangs under BASF.

Its electronic-grade phenolic molding compounds have accumulated use in industrial insulation components, with strict purity control. Its secondary brand is commonly found in batches with color or filler content close to the specification limit.

Where is it used? Generally in industrial insulation parts and decorative parts. The circulation volume of BASF's sub-brand is not very large, but when it comes to electronic-grade off-spec material, the insulation performance is reliable.

Genuine PF is so expensive that I don't dare to quote it, and the PF made from mixed materials cracks as soon as it's baked.

How to choose PF secondary cards? There are a few real pitfalls.

First, measure the gel time. The most common problem with PF’s secondary brand is the gel time fluctuating — if it’s too fast, the mold won't fill completely; if it’s too slow, the product won’t cure properly, resulting in waste. When entering the factory, first test the fluidity and gel time, and only discuss further once these two parameters match.

Second, clarify the intended use. For electronic certified insulation parts and high-voltage components, use branded ones; for general bakelite handles and ordinary structural parts, off-brand ones are sufficient. Don't use off-brand parts for certified insulation components.

Third, one shouldn't be greedy with thermoset regrind. The 'regrind' from crushed scrap Bakelite is not the same as thermoplastic regrind. Once the cross-linking points are broken, they can't reconnect, and the molded parts will crack when heated. Don't try to save money on this.

There is a client in Yinchuan who manufactures electrical switch bases. Previously, they bought a batch of 'low-priced bakelite powder of a secondary brand,' which resulted in unstable gelation time. Some of the pressed bases didn't fill properly, some didn't cure completely during baking, and after installing them, a batch would cause short circuits, with a return rate of 14%. Later, they switched to the same grade of Sumitomo bakelite secondary brand, testing the gelation time and flowability of each batch before pressing, and complaints about short circuits after installation dropped to below 0.5%.

Main recommended brands: Japan Sumitomo Bakelite, USA Hexion, Germany BASF (Bakelite).

Main grades: Sumitomo Bakelite powder, Bakelite.

Packaging specifications: Both large and small packaging are available. Small packages are used for trial runs and samples, while large packages and ton-pack materials are used for mass production to dilute costs.

Warehouse stock: PF sub-brand warehouse stock is usually between 3,000-6,000 tons, with continuous supply throughout the year.

Among them, small sub-brand packages have 500-800 tons in stock, boxed sub-brand packages have 200-400 tons, and large/ton-pack materials have 2,500-4,800 tons in stock, distributed flexibly according to order proportions.

Supply guarantee: Directly sourced from the original manufacturer with original packaging, batch samples are traceable.

Six key rules: PF sub-brand parts won’t crack under pressure

Electrically certified insulation parts, high-voltage parts – use the main brand, don’t cut corners;

General bakelite parts, handles, structural parts – sub-brand can be used, test the gel time first;

Electronic insulation – follow the Sumitomo bakelite route;

Industrial general-purpose parts – try Hansen or BASF;

Don’t skimp on thermoset recycled material, crushed scrap will cause pressed parts to crack;

Don’t use sub-brand on arc-resistant certified parts.

PF material is the ancestor of plastics, and once pressed, it doesn’t go back. Choosing the right sub-brand can save a significant amount on the material for one base; choosing the wrong gel time, and an entire batch of parts that flash over can cost you dearly.
