When many people hear the three letters 'EPS', the first thing that comes to mind is the white foam in express deliveries, the cushioning blocks that don't break when moving. Cheap, light, able to bounce a couple of times if dropped, it feels like this stuff has nothing to do with 'proper materials'.

The truth is quite the opposite: Even though they are both called EPS, some use it to make exterior wall insulation panels, while others use it to make thermal insulation boxes for fresh cold chains. That slight difference in foaming ratio and flame retardant grade can cause the entire batch of goods to be rejected on the spot during cold storage inspection.

To put it simply, EPS is not as simple as 'foam plastic.' It is made up of beads that have blowing agents sealed inside. Any misstep in foaming ratio, flame retardant level, or residual monomer will result in boxes that either do not retain heat or catch fire easily.

This article will completely strip down the EPS — the official brand is expensive, recycled materials are not dared to be used, the secondary brand gets criticized, can the mid-level original factory secondary brand actually be used?

It's not a bubble, it's a sealed bead.

EPS stands for expandable polystyrene. It is not a material that can be directly injection molded, but rather individual 'beads'—during the suspension polymerization of styrene, the foaming agent (pentane) is encapsulated inside the beads. Before use, the beads are pre-foamed and then undergo secondary foaming in molds to form shapes. Insulated boxes, cushioning packaging, and building insulation boards are all made this way.

In the global EPS bead market, the top-tier landscape is quite stable. In terms of market share, Germany's BASF has long been leading, and its Styropor® is a long-established brand registered in the 1950s, with a global production capacity of over 1.2 million tons per year; Poland's Synthos firmly holds the second place and is a major local player in Europe; Austria's Sunpor Kunststoff is a long-standing specialist in beads. All three are original manufacturers outside mainland China. In the remaining tier, Dow, Alpek, and Zhonghua each occupy a regional segment.

The secondary label is not a defective product; it’s just that one extra 'secondary' character was written on the test report.

Let's be clear upfront: EPS sub-brand refers to the portion of the same factory, using the same set of polymerization equipment and the same grade of beads, whose factory inspection for bulk density, expansion ratio, flame retardant level, or residual monomer did not fully meet the specifications. The molecular chain is still the same styrene chain, the pentane is sealed properly; it's just that one item on the test report fluctuated slightly.

Where does it come from? Four sources: head and tail material from equipment startup and shutdown, transition material when switching grades, batches where single indicators exceed limits due to process fluctuations, and tail material from secondary lines.

Boundaries must be clear: the main brand fully meets all standards; the sub-brand slightly deviates in individual items but has the same base material; reprocessed material is made from processing scraps that have already undergone one heat cycle; recycled material is made from waste foam collected and granulated, with large performance fluctuations. EPS requires special caution — reprocessed beads have inconsistent expansion rates, and recycled material may contain flame retardants and impurities. If a batch is mixed in, the insulation performance of the whole box will collapse.

BASF: The pioneer of EPS, gray material is its hallmark

Let's talk about BASF first. This company is the pioneer of EPS; the term Styropor® was originally created by them. Besides the standard white grade, their Neopor® is a gray EPS mixed with graphite, which has better insulation performance than the white material, and it's the one recognized for building exterior wall insulation boards.

BASF's secondary brand mostly consists of batches with slight deviations in density, color, or foaming ratio, with the base material being the same as the main brand. For applications where performance requirements are not so strict, such as packaging cushioning or ordinary insulation containers, selecting its carefully chosen secondary brand can save a considerable amount per ton. Both large and small packages are available.

Synthos: The second-largest household in Europe, mastering all graphite materials

Polish company Synthos is the second largest household in Europe. Its products InVento® and InSphere focus on building insulation and packaging. Its advantage is stable local supply in Europe, and it offers a full range of graphite EPS (gray material).

The characteristic of Synthos' secondary brand is that the batches are consistent and the foaming ratio fluctuates little. For factories making ordinary insulation boxes or inner cushioning that do not pursue a high insulation level, using its secondary brand offers very good cost performance.

Sunpor: A long-established professional in pearl materials, its confidence comes from being food-grade

Austria's Sunpor Kunststoff is a long-established specialist in beads; it doesn't mess around with fancy things and focuses solely on foam beads. Packaging and food-grade cushioning are its strengths.

Sunpor's subsidiary brand has uniform granules, with residual monomers well controlled. It's much more reassuring to use for food contact cushioning liners and fresh-keeping insulated box liners than unknown recycled materials. The food-grade aspect is the valuable part of its subsidiary brand.

Buying second-rate bead materials, avoid these three pitfalls

First tip, don’t use a secondary brand to push for high fire-resistant building panels. The fire resistance grade is determined by the formula; if a secondary brand exceeds the standard in one aspect, the fire resistance often drops first, and failing building inspection is a serious issue.

One more thing, the bulk density really needs to be tested. What often fluctuates with EPS sub-brands is the bulk density and the expansion ratio. When arriving at the factory, pre-foam it once yourself to check if the expansion ratio and molding density are correct, don't just rely on the lab report.

There is one more point: distinguish whether it is an 'original factory sub-brand.' Some products labeled as EPS sub-brand are actually mixed with recycled beads, resulting in inconsistent foaming ratios. Make sure to recognize the original factory's large packaging, keep samples from each batch, so that any issues can be traced.

As a result, the pre-foam expansion rate was inconsistent, making some boxes too thick and heavy, while others collapsed with a single press, and the cold storage acceptance return rate once reached 15%. Later, they switched to original subsidiary-brand beads from BASF and Sunpor, pre-foaming and measuring bulk density by batch when they arrived at the factory, which reduced the return rate to below 0.5%, while the cost per box also decreased significantly.
