Whether PVC is soft or hard has never depended on the resin; it depends on how much 'plasticizer' you add.

Many bosses who have just started taking orders for soft PVC have a misunderstanding: they think that if the resin is more expensive, the material will be softer and more flexible. In fact, the resin itself is hard and brittle, and at room temperature it cannot be extruded into soft tubes at all. What makes PVC soft is the plasticizer that penetrates between the molecular chains. One end of the plasticizer molecule inserts into the gap of the PVC molecular chain, prying apart and lubricating the tightly held chain segments, allowing the chains to slide relative to each other. As a result, the material feels soft and can bend.

So adjusting the hardness of PVC essentially means adjusting the amount of plasticizer. For a hard pipe with Shore A 90, twenty to thirty parts of plasticizer are enough; for soft slippers or soft sealing strips with Shore A 60, it needs to be increased to fifty to sixty parts; for ultra-soft toys and cling film with Shore C below 50, it can even go up to seventy to eighty parts. A difference of a few parts changes the feel significantly, and customers can tell right away by bending it.

What plasticizer molecules do is to 'loosen' the PVC molecular chains.

When explaining the mechanism, don’t use those tongue-twisting terms. Imagine the PVC molecular chains as bundles of tightly packed wires, stiff and straight, unable to bend. Plasticizers are like tiny shims and lubricants inserted into the gaps between the wires; they’re small, with one end bonding to the PVC resin and the other pushing the chain segments apart. The more shims you insert, the looser the wires become, and the whole bundle softens and can bend. This is plasticization.

There is a key concept here called plasticization efficiency. In the industry, it is calculated like this: fix 100 parts of PVC, use 50 parts of DOP to achieve a certain elastic modulus, then see how many parts of another plasticizer are needed to achieve the same softness. The fewer parts required, the higher the plasticization efficiency. For example, the plasticization efficiency of DOP is set at 100. DOTP may require 55 parts to match the softness of 50 parts of DOP, indicating slightly lower efficiency, but it has better heat resistance, insulation, and is phthalate-free. DINP has a larger molecular weight, with slightly lower efficiency, but excels in migration resistance and long service life.

Plasticizer efficiency is directly related to cost. For types with low plasticizer efficiency, more has to be added to achieve the same hardness. Although the unit price is slightly cheaper, the total material cost may not be saved due to the increased usage. This is also why choosing a plasticizer cannot be based solely on the price per kilogram; you have to calculate 'how much it costs to reach the target hardness'.

When calculating the cost of plasticizers, don't just focus on the unit price; you need to calculate how many parts need to be added per ton of material to reach the Shore A hardness.

This section is specifically about accounting for costs. Why do manufacturers need to buy plasticizers? Simply put, there are three unavoidable losses: first, if the hardness does not meet the standard and the product is returned—customers use a Shore hardness tester, and if it's off by a few degrees, the entire batch is returned; second, if the wrong plasticizer is chosen, with poor migration resistance, the product will have surface oiling, stickiness, or printed words rubbing off after two months; third, if environmental regulations are not met, toys and products that come into contact with the mouth exported to the EU will be blocked at customs if phthalates exceed 0.1%. These losses can be prevented by selecting and properly formulating the right plasticizer in the formulation.

Plasticizers in soft PVC are added in quantities of thirty to forty parts or even sixty to seventy parts; the dosage is considered large among additives. Because the amount used is large, the price difference between varieties becomes magnified. Is this a 'small investment'? Compared to the total material cost per ton, changing the variety might result in a difference of a few hundred to a thousand or so per ton, which is quite common; but what it affects are the big accounts of yield, return rate, and compliance—one return can amount to the cost of an entire batch of material.

Where it saves: Choose varieties with high plasticization efficiency and good migration resistance, so that the same hardness can be achieved with less material, the product does not exude or become sticky, and inventory can be stored. Where it is stable: The batches are stable and the quantities are accurate, so hardness and feel are consistent between batches, allowing customers to approve products on the first try. Where it is flexible: Hardness can be adjusted by quantity; if the customer wants it harder, pour a few units less; if softer, pour a few units more, without changing the resin.

Many bosses ask: If I directly buy pre-formulated modified soft PVC pellets, wouldn't that be more convenient? This is half true. Buying modified pellets directly means the supplier has already mixed the resin, plasticizers, and stabilizers, so you can just use them for injection molding or extrusion, which is hassle-free; but you are locked into their formulation and grade—if a customer wants a slight change in hardness, you have to reorder a new grade, with a minimum order of a ton, and long lead times. According to common industry cost calculations, on top of the raw material cost, a ton of modified pellets includes additional extrusion processing fees of about 1,000–1,500 yuan, packaging fees of 100–250 yuan, management and sales costs of about 5%–10%, plus supplier profit; self-preparation means saving this markup, adjusting hardness by tweaking the proportions, and simply modifying the formula for different customer requirements. Inventory is just general resin and drum-packed plasticizers, which is much more flexible.

But self-mixing has its limits: you need equipment for blending and measuring, and the ability to test formulas; if the quantities are very small, or the certification requirements are strict (such as for food contact or medical grade), buying compliant modified pellets directly is actually more convenient. Let's talk about a common example in a factory (scenario example, not a specific customer). A factory in East China that makes soft PVC sealing strips used to always buy pre-mixed modified soft PVC pellets. The problem was that there were many customers, and the hardness of the sealing strips ranged from Shore A 65 to Shore A 80, with five or six specifications. Each specification corresponded to a different modified material grade, so the warehouse was holding six or seven grades of material. If any customer suddenly increased their order, they had to wait for the supplier to schedule production, which could take as little as a week or as long as ten days.

The boundaries of this case also need to be clarified: if you mix it yourself, you have to handle tasks like trial formulation, measuring, and sample testing on your own. If you only produce two or three specifications a year and the volume is small, doing it yourself is actually not cost-effective; if there are many specifications and the volume is large, then doing it yourself can make financial sense. When should you not modify it yourself? When certification documents require a complete set of supplier information, or when the cost of trial-and-error formulation exceeds the material price difference, it's better to honestly purchase modified pellets.
