Gel pad creates a dent when pressed, and it won't bounce back in half an hour. Ultra-soft gel TPE faces two hurdles: stickiness and permanent deformation.

To give a conclusion: what scenario is gel TPE used in? In one sentence

Gel TPE is the "softest tier" in the TPE family—hardness measured at Shore 00 (an order of magnitude softer than Shore A), feels like jelly, silicone, or skin.

One-sentence positioning: Gel TPE sells "ultimate softness," used for cushioning, lining, and skin-friendly contact parts; But it has low strength, sticks easily, and is hard to demold, making it a material where "one wrong step in model selection can cause tears all the way during mass production."

The softness of gel TPE is something other TPEs can't match—Shore A 20 is already the baseline for regular TPE, while gel TPE can reach Shore 00 10-50, meaning you can "squeeze, pull open, and press down."

Adult products, medical protective gear, shock cushions, grip liners, insoles—these scenarios where "softer is more valuable" are its main arena.

Technical motto: The smaller the hardness number of gel TPE, the more valuable it is, but behind the number are molds and processes that are softer and bigger. The demand for

gel TPE has grown rapidly in recent years, for a very concrete reason: consumer electronics and health consumers have made the "soft touch" their selling point—phone cases, earplugs, massagers,

rehabilitation protective gear should be soft. "The softer, the more premium" has become the consensus among product managers.

But there's a material reality: ordinary TPE is soft because it accumulates oil; too much oil causes precipitation and stickiness; Gel TPE uses a special formula system to make it soft while controlling precipitation.

' "soft but not sticky, soft but not oily" is the competitive edge of gel TPE and also why it is more expensive than regular soft rubber.

Why ultra-soft: How to read the world of Shore 00

Regular TPE uses Shore A hardness, gel TPE uses Shore 00—how do you convert the two scales? Rough impression: Shore 00 60 ≈ Shore A 0-5, Shore 00 20 ≈ jelly-textured.

Hardness ScaleTactile FeelTypical
Shore 00 10-20Jelly feel, extremely softCushioning core
Shore 00 20-40Gummy feelGrip lining, insole
Shore 00 40-60Rubber feelProtective gear, sealing and cushioning
Shore A 0-10Softest Regular TPEHose, non-slip mat

The cost of being ultra-soft is hidden in three 'difficulties':

The 'softness' of gel TPE will change your understanding of dimensional tolerances—the tolerance thinking of ordinary plastics does not apply to ultra-soft materials. Wall thickness, fillets, and draft angles all need to be redesigned according to 'soft material' principles.

When communicating with the mold factory, make it clear that this is Shore 00 material, and don't let the mold factory start the mold according to the usual TPE practices. If the mold is made incorrectly, the cost of modifying the mold will be more expensive than the material.

Before choosing gel TPE, first ask: Does this part really need to be this soft? For every level of softness, the difficulty of processing and the defect rate increase a step — 'soft enough' and 'the softer the better' are two different things.

There is a practical tip when choosing hardness: first do a 'hand-feel comparison'.

Take a set of samples with different hardness levels (for example, Shore 00 20/30/40), have the product manager, engineers, and sales each feel them, select the 'target feel,' and then reverse-engineer the hardness.

The feel of something is always somewhat distorted when described in words—just how soft is 'a bit softer'? As soon as you touch the sample block, you instantly know.

After setting the target hardness, you also need to confirm the 'tolerance zone': the hardness of gel TPE fluctuates more than that of regular TPE (sensitive to oil content ratio). Whether a ±5 degree fluctuation is acceptable needs to be clarified in advance; don’t start arguing after mass production begins.

Gel pad working conditions: pressing weight, body temperature, long-term creep

Temperature: Gel TPE generally has moderate heat resistance (continuous 60-80℃), it is sensitive to heat but tolerant to cold—heating will cause it to soften and deform, while low temperatures actually help it remain flexible.

Medium: Good water resistance; average oil resistance; high oil content formulations will exude oil after long-term contact with solvents — oil exudation is a classic complaint of gel TPE and is directly related to the grade of oil used in the formulation.

Lifespan: Low strength, prone to aging and hardening—it is a 'consumable' material, don’t use it for structural components with a 10-year lifespan.

Appearance: Matte or semi-transparent, the tactile feel is the core selling point; however, the surface easily attracts dust and fingerprints—this is also its 'character'.

Among the four dimensions, lifespan and processing are its weak points—using it in the right scenario makes it valuable, but using it in the wrong one is a pitfall.

The 'softness' of gel TPE is mainly achieved through a high oil formulation; the higher the oil content, the softer it is, but the greater the risk of oil exudation—high temperatures, long-term storage, and exposure to solvents can all accelerate exudation.

Preventive measures: First, choose low-deposition grade types (use high molecular weight oil or more compatible oil types in the formula); second, control the usage temperature (do not leave it exposed in the car for long periods).

Third is surface isolation (wrapped with a thin film or coating on the outside).

When purchasing, asking 'precipitation grade' is more professional than asking about hardness.

**One-sentence criterion: For extremely soft and selective gel, choose TPE; for cost-effective soft rubber, choose SEBS; for very soft yet heat-resistant, choose silicone; for strength and wear resistance, choose TPU.

Silicone is most similar to gel TPE, but silicone needs to be vulcanized (slow), while gel TPE can be injection molded (fast) — the main reason gel TPE is replacing silicone in the market is efficiency.**

Sticky, permanently deformed, oily: avoiding four pitfalls at once

Pitfall 1: Release and stick. The softer it is, the stickier it becomes; demolding, scratches, and cracking are common. Avoidance: Mold polishing, increasing draft angle, using release agent (or formulation without release agents); ejection design should be gentle.

Pitfall 2: Coating delamination. Ultra-soft material wraps hard substrate; if adhesion is insufficient, it will peel off. Avoidance: Confirm whether the grade is for the substrate; surface treatment before coating is verified.

Pitfall 3: Oil precipitation. High-oil formulas become oily and sticky after prolonged use. Avoidance: Choose grades with low precipitation grades, clarify oil content, don't just look at hardness without formula.

Pit 4: Size floating. Ultra-soft materials shrink and deform greatly, making tolerance control difficult. Avoidance: Leave shrinkage margin in the mold, add reinforcing ribs for key dimensions, and relax tolerances within acceptable ranges.

Gel TPE mold design is very different from ordinary TPE. Ordinary TPE requires a demolding angle of 1-2 degrees, gel TPE recommends starting at 3-5 degrees; Ejection design should distribute force; do not use a single point to eject (this will deform the soft material).

The runner and gate should be thick and short to reduce flow resistance (soft material has poor flowability; if the gate is narrow, it won't fill the mold).

Also Vent — Ultra-soft material tends to trap air; if the vent groove is sufficient, the surface won't be short or burned. Molds are the hidden cost of gel TPE projects; only with the right design can mass production be possible.

Gel material arrives in three transactions, rebound rate must be tested

1. Ask hardness scale: Clearly specify whether it's Shore 00 or Shore A—the two scales differ by an order of magnitude, asking wrong is a disaster;

For gel TPE acceptance, the texture of the sample is more important than the numbers—softness numbers can be deceived, but texture samples cannot.

Another acceptance detail: look at "recovery."

Squeeze and stretch the sample blocks forcefully, then release to observe recovery speed and residual deformation—if recovery is fast and basically returns to place, it means the elastic system is good; If recovery is slow and leaves marks,

indicates the formula is somewhat soft or oily.

This test requires no instruments; it can be done by hand, but it directly inspects the quality of gel TPE.

Ask suppliers to provide "recoverable" reference reviews during procurement, and feel it yourself when the goods arrive—when it comes to feel, trust should be built on sample comparisons, not on wording.

Cologne Customer Case: Coating Delamination, Parameter Adjustment Reproduces the Feel

A modified material application factory in Ma'anshan experienced batch delamination of gel TPE overmolded parts, with a high rework rate, and the production line was close to stopping. After Koeln's inspection, the problem was found to be that the mold temperature, material temperature, and holding pressure parameters did not match the characteristics of the ultra-soft material—after adjusting the injection molding parameters, the delamination disappeared, and the tactile rebound matched the reference samples.

The coating of ultra-soft material relies 30% on the material and 70% on the parameters—if the mold temperature is too low, it won't stick well; if too high, flow marks appear; if the holding pressure is too high, it deforms. Debugging ultra-soft material is meticulous work that requires patience, and the parameters need to be adjusted little by little.

The demand for gel TPE is spreading from adult products to consumer electronics and healthcare—soft structures in smart wearables and tactile layers in rehabilitation aids are all using ultra-soft materials. The volume in this field is increasing, but the barrier to entry is also rising: only suppliers who can handle molds and control the material deposition have long-term business. When procuring, pay more attention to the supplier's mold matching capabilities, not just the material price.

Summary

Remember this saying: Ultra-soft systems are not万能, but when used in the right scenario, they are irreplaceable. Save it for future reference.

Gel TPE is a 'super soft' expert: the extreme softness of Shore 00 and the comfort of a shock-absorbing lining. But softness is both its selling point and its temper—if the mold, process, and formula are taken care of, it becomes the king of feel; if not, it becomes the king of defect rates.

A couple of days ago, I received a call from a client asking: Can you send some samples first?

Yes. But before sending a sample, we will first ask clearly: what type of part, what hardness, what substrate it is packaged with, and what working conditions.

It's not that there are too many steps, it's that I'm afraid of sending the wrong type, which would delay your judgment.
