But there is a reality on the material side: ordinary TPE makes softness by stacking oils, and if there is too much oil, it will exude and become sticky; gel TPE uses a special formula system, which can achieve softness while controlling exudation.

"Soft but not sticky, soft but not greasy" is the competitive advantage of gel TPE, and also the reason why it is more expensive than ordinary soft rubber.

Before choosing gel TPE, first ask: Does this part really need to be this soft? For every level of hardness you soften, the difficulty of processing and the scrap rate increase a step—'soft enough' and 'the softer the better' are two different things.

There is a practical tip when choosing hardness: first do a 'hand-feel comparison'.

Take a set of samples with different hardness levels (for example, Shore 00 20/30/40), have the product manager, engineers, and sales each feel them, select the 'target feel,' and then reverse-engineer the hardness.

The feel of something is always somewhat distorted when described in words—just how soft is 'a bit softer'? As soon as you touch the sample piece, you instantly know.

After setting the target hardness, you also need to confirm the 'tolerance zone': the hardness of gel TPE fluctuates more than that of regular TPE (sensitive to oil content), so whether a ±5 degree fluctuation is acceptable needs to be clarified in advance, don’t wait until mass production to argue.

Gel pad working conditions: pressing weight, body temperature, long-term creep

Temperature: Gel TPE generally has moderate heat resistance (continuous 60-80℃), it is sensitive to heat but tolerant to cold—heating will cause it to soften and deform, while low temperatures actually help it remain soft.

Medium: Good water resistance; average oil resistance; high oil content formulations will exude oil after long-term contact with solvents — oil exudation is a classic complaint of gel TPE and is directly related to the grade of oil used in the formulation.

Lifespan: Low strength, prone to aging and hardening—it is a 'consumable' material, don't use it for structural components meant to last 10 years.

Appearance: Matte or semi-transparent, the tactile feel is the core selling point; however, the surface easily attracts dust and fingerprints—this is also its 'character'.

Among the four dimensions, lifespan and processing are its weak points—using it in the right scenario makes it valuable, but using it in the wrong one is a pitfall.

The 'softness' of gel TPE is mainly achieved through a high oil formulation; the higher the oil content, the softer it is, but the greater the risk of oil exudation—high-temperature environments, long-term storage, and contact with solvents will all accelerate exudation.

Preventive measures: First, choose low-deposition grade brands (use high molecular weight oils or oils with better compatibility in the formula); second, control the usage temperature (do not leave it in the car under intense sunlight for a long time).

Third is surface isolation (wrapped with a thin film or coating on the outside).

Pitfall 3: Oil separation. High oil content formulas will release oil and become sticky after prolonged use. Avoidance: Choose grades with low oil separation, clearly know the oil content, and don’t just look at hardness while ignoring the formula.

Pitfall 4: Size deviation. Ultra-soft materials shrink and deform significantly, making tolerances difficult to control. Avoidance: Allow for shrinkage in the mold, add ribs to key dimensions, and relax tolerances to an acceptable range.

The mold design for gel TPE is very different from regular TPE. For regular TPE, a draft angle of 1-2 degrees is enough, while for gel TPE, a starting angle of 3-5 degrees is recommended; the ejection design should distribute the force, and single-point ejection should be avoided (it can deform the soft material).

Runners and gates should be thick and short to reduce flow resistance (soft materials have poor fluidity, and if the gate is too thin, it cannot be filled).

Also, venting—super soft materials easily trap air, so the vent grooves need to be sufficient; only then will the surface be free of missing material and burning. The mold is a hidden cost in gel TPE projects, and only with proper design is mass production feasible.

Three accounts for gel material arrivals, rebound rate must be tested

For the acceptance of gel TPE, hand-feel samples are more important than numbers—the softness numbers can be deceptive, but hand-feel samples cannot.
