77 PA66 and PPO: How to Balance the Two Dimensions of Heat Resistance and Electrical Performance

1. Why putting them together is better

PA66 and PPO are both engineering plastics:

PA66: Heat-resistant structural parts, semi-crystalline nylon.

PPO: polyphenylene oxide, modified polyphenylene oxide (MPPO) is its common commercial form, amorphous.

The positions of the two are somewhat intertwined:

PA66: Mainstream for structural components.

PPO: Electrical, flame-retardant, outdoor, dimensionally stable.

This article explains the boundaries between the two — and which operating conditions must switch to PPO.

Water meters are the extreme testing ground for humidity conditions. A meter factory replaced the movement gears from PA66 to modified PPO for a very straightforward reason: condensation forms inside the meter case year-round, and after absorbing water, PA66 causes the gear precision to drift, with measurement errors becoming apparent during annual inspections.

Modified PPO hardly absorbs water, its dimensions remain stable all year round, and the annual inspection pass rate is maximized.

There is also a cost: the wear resistance of PPO is not as good as wear-resistant PA66, and solid lubricant formulations were added to the gear surface to make up for it, while weather resistance and heat resistance each have their compromises.

The watch factory's saying is: the lifeline of measuring instruments is the annual inspection pass rate; for this, they are willing to accept a higher price and make some concessions.

The higher the humidity, the greater PPO's chances, a rule that is almost common knowledge in the water industry.

2. Differences in Chemical Structure

PA66: Polyamide, semi-crystalline.

PPO: poly(2,6-dimethyl-1,4-phenylene ether), amorphous.

Difference:

① Polarity

The phenoxy bonds in the PPO main chain are non-polar. The amide groups in PA66 are polar. The difference in polarity determines the difference in water absorption: PA66 absorbs 2-2.5% water, while PPO absorbs 0.1-0.3%.

② Crystallinity

PPO is amorphous — molecular chains are arranged disorderly; PA66 is semicrystalline — it has both crystalline and amorphous regions. The dimensional stability of amorphous materials is more stable than that of semicrystalline materials.

③ Glass transition temperature

The Tg of PPO is 210℃ (MPPO blended with PS lowers it to 120-150℃). The Tg of PA66 is 50-65℃. PPO has a higher temperature resistance by one level.

4. Where PPO Wins

① Almost non-absorbent Dimensionally stable

PPO has a water absorption rate of 0.1-0.3%, and is hardly affected by moisture. For precision electrical components, outdoor equipment, and long-term stable parts, PPO is much more stable than PA66.

② Low dielectric constant

PPO has a dielectric constant of 2.5-2.7 at 1MHz, lower than PA66's 3.5-4.0. This parameter is crucial for signal transmission components (such as 5G dielectric devices and optical communication devices). PA66 performs worse than PPO under high-frequency signals.

③ High dielectric strength

PPO 25-35 kV/mm is one grade higher than PA66. PPO is more stable for high-voltage electrical components.

④ Low mold shrinkage

A shrinkage rate of 0.5-0.8% is 1/2 to 1/3 that of PA66. Precision thin-walled parts have better dimensional stability than PA66.

⑤ Some formulas are naturally flame-retardant

Some formulations of the PPO formulation system (including MPPO) can achieve UL94 V1 without adding flame retardants, saving one step compared to PA66 which must add flame retardants.

5. Where PA66 Excels

① Welded assembly

PA66 has higher welding strength than PPO. For connectors, assemblies, and electronic and electrical components, PA66 is the preferred choice.

② Toughness Impact resistance

PA66 performs better than pure PPO under low-temperature impact. In outdoor drop tests and low-temperature conditions, PA66 is slightly more stable.

③ Strength after glass fiber reinforcement

The performance of PA66-GF30 is superior to that of PPO-GF30. For structural components, PA66 is more stable due to its high rigidity.

④ Price Advantage

The unit price of PA66 is lower than PPO. For large-volume, price-sensitive projects, PPO is the second choice.

⑤ Liquidity and complex parts

The fluidity of PA66 is slightly better than that of PPO, making PA66 easy to mold for complex parts, thin walls, and long flow channels.

⑥ Food grade, medical grade

PA66 has a more mature food-grade formulation. PPO is still catching up in food-grade formulations.

6. Operating conditions that neither of them is good at

① Long-term ≥150℃

PA66 is approaching its upper limit, PPO/MPPO has an upper limit of 130°C. Under such conditions, use PA6T/PA9T/PPA/PPS.

② High toughness High rigidity

PA66-GF has high rigidity but its toughness decreases by one grade; PPO-GF also has high rigidity but toughness decreases. If both are needed, consider toughened PA66, toughened PPO, or PA-GF alloys.

③ Welding Flame Retardant Dimensional Stability

This is the overlapping zone of PA66, PPO, and PPS materials. Most projects use the PA66-GF flame-retardant moisture-conditioned molding process, while a few use PPS-GF.

7. Four Combination Pairings

① Outdoor electrical enclosure

Outer shell: PPO (weather-resistant, flame-retardant, dimensionally stable); internal structural parts: PA66-GF30 (used for gears, etc.). Commonly used in outdoor communication equipment.

② High-voltage connector insulator

Insulating parts: PPO (high dielectric strength, does not absorb water), enclosure: PA66-GF30 (structural). Commonly used in high-voltage electrical equipment.

③ 5G dielectric component

Medium part PPO (stable dielectric constant), structural part PA66-GF30 (strength).

④ Two-color injection molding

Black PA66, natural color PPO, secondary injection molding, mechanical strength, integrated electrical flame retardancy, commonly used in high-end connectors.

8. Four Extended Judgments (General Comparison of Electrical Components)

Judgment 1: The primary indicator for electrical components is 'long-term moisture resistance.' The low water absorption rate is the reason why PPO is one grade stronger than PA66 electrically. When exposed to air humidity and high voltage for a long time, PPO is more stable.

Judgment Two: A higher dielectric constant is not always better. Signal transmission components require a low and stable dielectric constant (with PPO being dominant); energy storage capacitors require a high dielectric constant (which is not the domain of plastics). Distinguish between these two types when making a judgment.

Judgment Three: Flame retardancy should be judged based on indicators 'after long-term aging.' PA66 with added flame retardant will see a decline in flame retardant performance after aging. Some PPO formulations are inherently flame retardant and are more stable in flame retardancy than PA66.

Judgment Four: The flowability of PPO after being reinforced with fiberglass is weaker than that of PA66. The injection molding window for GF PPO is narrower than that for GF PA66. In mass production, the process stability of PPO is slightly more difficult than that of PA66.

Appendix: Two selection examples

Example 1: 5G Base Station Filter Cavity

Working conditions: high-frequency signals; low dielectric constant requirements; long-term outdoor use.

Deduction:

High-frequency signal → PPO is better than PA66

Outdoor → PPO is more weather-resistant than PA66

Comprehensive → PPO (including flame-retardant formula)

Conclusion: PPO.

Example 2: Connector Insulator

Operating conditions: electrical insulation; welded assemblies; dimensional tolerance ±0.05mm.

Deduction:

Welding → PA66 is better than PPO

Insulation → Both pass

Dimensional accuracy → PPO slightly better

Comprehensive → PA66 Flame Retardant (Welding Advantage)

Conclusion: PA66 is flame-retardant. If the customer requires long-term dimensional stability in a wet state, PPO is a better choice.

Industry insight: The key to selecting materials for electrical components is to clearly see whether "two factors are both being compromised." We saw a project making insulating parts for power modules that initially chose flame-retardant PA66 (because it was cheap). After a year of mass production, there were widespread issues of moisture absorption and deformation, leading to electrical breakdowns. After switching to PPO, the unit cost increased by 30%, but the mass incidents of moisture-induced deformation and electrical breakdown completely disappeared. This is a real case of "expensive for a reason."

The casing choice of a metering unit

The starting point is the housing of the charging pile metering unit, and the customer is evaluating between flame-retardant PA66 and modified PPO.

Incubation period at the sampling stage: The unit contains a measurement chip, which is sensitive to the dielectric constant. After absorbing water, PA66 shows dielectric drift, causing calibration data to fluctuate.

Settlement plan: The enclosure uses low-dielectric modified PPO, while the base and terminal holder continue to use flame-retardant PA66. Each set of products uses two types of materials, each handling one part.

The calibration pass rate increased from 92% to 99%, and this alone made up for the difference in material costs.

A comparison meeting between PA and PPO, three follow-up questions.

Follow-up question 1: Is the humidity high year-round? Long-term use in high humidity, the fact that PPO does not absorb water is a solid advantage.

Follow-up Question 2: Are there requirements for dielectric stability? Yes, PPO has the advantage of consistent performance in both dry and wet conditions.

Follow-up question 3: Is the force large? For large load structural parts, PA66 has a more balanced rigidity and toughness.

Extension: Four-Step Quick Judgment (PA66 vs PPO Direction)

Compress 'Four-step grasp' structure vs 'Electrical stability' into executable actions:

Step 1: Measure the 'long-term wet state'. PPO water absorption 0.1-0.3%, PA66 water absorption 2-2.5%. For long-term outdoor high voltage, PPO has an absolute advantage.

Step 2: Measure the signal frequency. PPO has a dielectric constant of 2.5-2.7 at 1 MHz, while PA66 is 3.5-4.0. For high-frequency signal transmission components and 5G dielectric components, PPO is irreplaceable.

Step 3: Ask "Do you want to weld?" PA66 has much higher welding strength than PPO. Multi-component welded assemblies → PA66.

Step 4: Calculate cost. PPO is 30-60% more expensive than PA66, but the free advantage of outdoor + flame-retardant + non-absorbent properties gives PPO some price flexibility.

Besides these four points, there's also "division of labor"—shell PPO (flame-retardant + outdoor) + internal structure PA66-GF30—many outdoor electrical devices use this combination.

Practical: Three steps

Step one: outdoor + high-voltage priority PPO. PPO outdoor maintains stable size for 5 years, PA66 outdoor absorbs water and deforms.

Step 2: Prioritize PPO (Dielectric Advantage) for signal components. PPO dielectric constant 2.5-2.7 vs PA66 3.5-4.0 — PPO is irreplaceable for high-frequency signal components.

Step 3: Prioritize PA66 for soldering assemblies. PPO has poor welding strength — for electrical components with multiple components, PA66-GF is the foundation, PPO is the surface.

Key Point

PPO In outdoor + high-voltage + signal components, there is an absolute advantage. However, wire solder strength is not as strong as PA66 — which means the multi-component combination solution needs to be divided into: electrical insulation PPO, structural PA66-GF30, and connector frame PA66.

One piece uses two materials, more stable than single-material conflict.

Engineering memo

PPO The "division of labor combination" with PA66 is a common solution for outdoor electrical components: enclosure PPO, connector PA66-GF, shielding PPO. This "dual-material" approach is much more stable than single-material conflict.

Industry Sens

PPO In the outdoor + high voltage + signal component directions, PA66 still has advantages in wire welding and impact resistance. The high-end project "PPO enclosure + PA66-GF internal structure" division of labor is already mature.

Closing with a three-question and three-answer post.

High-Frequency QuestionsOne-sentence answer
PPO What is the temperature resistance?Long-term after modification 100-130°C range
How is the weather resistance?Good weather resistance itself, a common choice for outdoor items
Which has higher toughness?Modified PPO has good impact, PA66 is balanced
What is the price relationship?Similar, varies by grade and modification

Here's another reverse example.

One project used PPO on power tool gearbox housings, focusing on its non-absorbent properties. Tool shells have to withstand hammering and drops; PPO has sufficient rigidity but lacks toughness reserves, cracking two rounds of drop tests. Switched back to toughened PA66, passed in one go.

Its highlight: not absorbing water is its highlight; impact resistance is not its main area. Before choosing, check the main area clearly; it's more useful than checking parameters.

The origin of the numbers: Why are two or three

PPO Why not absorb water? Its main chain is mainly aromatic rings, with few polar groups, water molecules lack anchor points, and its water absorption rate is close to the lowest level among engineering plastics. Wet dimensions are therefore stable year-round. For components like water meter movements and metering units that rely on annual inspection, this stability is what they need.

Why is dielectric stable? Dielectric constant is significantly affected by water absorption; PPO almost absorbs no water, and the dielectric data for both dry and wet states almost coincide. If a piece of dielectric material is placed next to the metering chip, the ceiling for calibration pass rate is raised. This statement also holds true: at water-absorbent-sensitive locations, PPO is the default candidate.

Practical Checklist: Six actions for humidity-sensitive parts

Positions with high humidity year-round, PPO ranked first on the selection sheet

Dielectric-sensitive parts reviewed separately, calibration data archived for comparison

PPO Gear face solid lubrication formula, pre-treatment of wear-resistant shortcomings

High-load structural parts left in PA66, hard support can cause tripping

Dual-material solution interface compensation, thermal expansion differences must be absorbed

annual inspection pass rate counted by batch, data feeding formulas

humidity is a slow knife, specifically cutting dimensions and dielectrics. Placing PPO in humidity-sensitive locations uses material properties to hedge working conditions, much cheaper than bulk testing.

Quick Judgment Manual: The three signals for PPO deployment

SignalExplanation
Long-term service in high humidity or water immersionNo water absorption is a hard advantage
Dielectric stability requirementsDry and wet state data almost overlap
Outdoor weather resistance stackedGood weather resistance of the body

The migration speed of the water meter industry best illustrates this: In recent years, the proportion of new movements in the PPO series has been rising, with annual inspection pass rates being the strongest driver. The product logic in the metrology industry is simple—data is reliable, everything else is negotiable. Materials that serve this matter are all good materials.

PPO The shortcoming points must also be clearly stated: the resistance of rigid chains to notch impacts is average, so be cautious with thin-walled clip positioning. There are two solutions: one is to blend with PA66 to achieve the balance between both, and the other is to structurally enlarge the fillet at the base of the clip and reduce the travel stroke. The cost curve of the blending solution is very friendly; many home appliances have already done this.

At the selection meeting, just saying "PPO toughness is not good" would ruin the solution, and saying "PPO does not absorb water" would ruin the solution; this is the same kind of laziness and cannot be accepted.

Finally, an acceptance perspective from the metrology industry: dielectric stability acceptance is not a single test but a dry and wet test and then check the difference. Only materials with small differences are considered dual stability in size and dielectric stability. It is recommended to include dual-state testing in the acceptance documents, clearly state it all at once, and benefit in the long run.

PPO Another practical test tip for dual-material interfaces with PA66: measure interface gap after wet heat cycling. The thermal expansion coefficient and water absorption of dual-material components differ; the gap changes of the interface during wet heat cycling cannot be calculated statically.

added the interface gap cycle test to first-piece validation. One customer's charging pile metering gate found hinge gaps stuck in winter and empty in summer, and only passed by modifying hinge margins. All risks of dual-material solutions lie in the interface; only after the interface is fully measured can the solution be considered closed-loop.

PPO coloring also has a valuable experience: the body leans toward amber, so when making light gray or white, it has poor coverage, and the amount of pigment used is higher than PA66, affecting both cost and color difference control. Water services projects mostly use dark or black colors, so this shortcoming of PPO is not apparent; Once a light-colored panel is made, the color matching stage requires a trial color round.

A client arranged three rounds of coloring for the light-colored panel project, tightening the color difference standards from relaxed to strict, and the finalized panel was treated as a design highlight at the exhibition. Color is the first impression of the appearance parts; color trial rounds are indispensable.

Conclusion

PA66 The division of labor between PPO is the "structural parts" and "electrical stabilizing parts."

PA66 is the main structural components: strength, welding, fiberglass—structural parts, housing, snaps, connector body.

PPO is the electrical stabilizer: low water absorption, low dielectric, flame retardancy, dimensional stability—outdoor electrical, high voltage, signal transmission

The starting point for choosing a model is not "which is more expensive and better," but "which aspect of this part is the bottleneck." At the same time, when the bottleneck is "outdoor, high voltage, non-absorbent, stable signal," PPO is the correct choice; for most other industrial situations, PA66 is sufficient.
