散热设计比选料更重要

阻燃的必要性
路由器是长期通电家电,必须 UL94 V-0 阻燃。
PA66-GF20 + 无卤阻燃是主流方案。不能用溴系阻燃——长期高温下溴系阻燃剂会分解释放腐蚀性气体,腐蚀电路板。
这是路由器最常见的隐性失效——不是外壳先坏,是腐蚀电路板导致整机失效。
外观与抗黄变
路由器多数放在客厅或书房,外观要求高光 + 抗黄变。普通 ABS 用 2-3 年就黄变,必须 PA66 或 ASA——PA66 抗黄变优于 ABS 3 倍以上。
白色路由器必须 PA66,深色可 ABS。抗黄变的关键是 UV 吸收剂 + HALS 双件套——单一 UV 吸收剂不够,HALS 是长效稳定剂。
WiFi 透波的细节
路由器外壳不能屏蔽 2.4G/5G WiFi 信号。不能用碳黑或金属填料。本色或浅色 PA66 是标配。金属色路由器外壳要预留天线窗口——用塑料窗口而非金属外壳。
2.4G 频段穿透力强,5G 频段穿透力弱——5G 路由器对外壳透波要求更高。
延伸判断:路由器的隐性变量
路由器外壳有三件容易漏掉的隐性变量。一是散热孔的位置——散热孔不能开在天线区域,否则影响 WiFi 信号。
二是外壳的接地——外壳必须有接地金属嵌件,否则电磁辐射超标——这是 CCC 认证的硬要求。三是外壳内壁的导电涂层——内壁加导电涂层可屏蔽内部电路干扰,同时不影响外部 WiFi 信号。
深一层:几个数字的来历
散热和选料的关系要先摆正。路由器芯片表面能到80度以上,外壳内壁贴近芯片的位置长期在60度以上。增强PA66在这个区间的刚性和耐热都够用,关键是要向料厂要长期热老化数据。短时耐热达标不等于长期能扛,这两张报告的区别就是售后的区别。
运营商招标普遍要求外壳V-0,家用市场V-2也过得去。阻燃等级每上一档,料价涨一成左右。认证过的方案不要为了省这一成临时换料,招标检测复测一次的费用就把差价吃完了,还没算时间。
外置天线的馈点座是压铸件和塑料件的结合位,馈点的接触电阻对装配应力敏感。座子的增强料要控制翘曲,翘曲0.2毫米就能让接触电阻翻倍。信号弱一半的机器,检修单上先查这里,十台有八台是这个问题。
白色路由器放在电视柜上,半年变黄就是客诉。黄变是紫外加高温的联合作用,室内机的紫外不强但高温常在。耐黄变配方要按高温老化做验证,只看紫外数据的,在机顶盒旁边放着放着就黄了。
带PoE供电的机器,电源模块区域的热密度比家用机高不少。这个区域的壳体要按机内实测温度选料,不按整机标称温度。两个数字之间的差距经常有15度以上,按标称选料的批次,热区的壳体会先出现翘曲。
运营商项目动辄几万台,外壳料一换批次,颜色和收缩就漂。一模多腔的收缩差会让卡口错位,装配线上以滑牙和错位的形式表现出来。料厂的批次管理和工厂的来料抽检,是这类订单看不见的门槛,也是报价里最不该省的部分。
工程实测:四条强制测试
测试1:热老化 1000 h。80℃ 烘箱 1000 h 后,PA66-GF20 + 导热拉伸保持 90%,ABS 降至 65%——必须 PA66 不能图省事用 ABS。
测试2:阻燃 UL94 V-0。PA66-GF20 + 无卤阻燃可达 V-0(1.6 mm),ABS 仅 HB——必须 PA66 + 无卤。
测试3:导热系数。PA66-GF20 + 导热改性 1.5 W/(m·K),普通 PA66 0.25 W/(m·K)——散热效率差 6 倍。

追问三连
问一:外壳为什么不直接用金属?金属屏蔽天线还贵。塑料壳体加内部金属支架的组合是主流,金属件管散热和接地,塑料件管透波和外观。分工清楚了,料就好选了,纠结金属还是塑料是假问题。
问二:散热靠壳体还是靠导热垫?壳体料的导热系数撑不起主动散热。散热靠导热垫把热量引到金属屏蔽罩再到壳体,壳体料的任务是把热均开,不是自己导热。指望材料导热的方案,都在温升测试上翻过车。
问三:出口机和内销机的料差在哪?欧盟的阻燃和环保要求更严,检测项更多。内销转出口时料要重新过一遍检测,不是换个包装的事。把两套检测清单提前并成一张表,转单的时候就不慌。
反向案例与收尾判断
某厂接了一批海外订单,为了凑整柜交期,外壳料用了没做过完整认证的平行料。货到目的港抽检出阻燃不达标,整柜退运,运费加违约金赔进去的数字够买三年的正牌料。路由器这类产品的客户是运营商和渠道,不是消费者,违规的后果不是差评是条款罚则。
材料这行的底线很朴素,认证过的牌号用于认证过的项目,中间的每一次替换都走完流程。快是快在流程顺,不是省在流程上。

补记:验厂、静电与清单管理
运营商验厂看材料的部分,其实只看三样,来料检验记录、批次追溯台账、不合格品的处置流程。台账上能看出批次数和用料数对不对得上,追溯能不能追到模台和班组。这三样做得干净的厂,验厂当天就是走过场,做不干净的,报告写多漂亮都翻不过去。
材料管理的功夫在平时,验厂只是期末考试。
机房的静电和积灰是一对孪生问题。壳体料如果是高绝缘的,表面积灰之后静电吸附更厉害,灰积在散热筋里,温升慢慢爬,爬到保护阈值整机降频,用户看到的就是莫名其妙的卡。
导静电等级的外壳料能缓解积灰,但静电喷涂的工艺要配套,这类方案在机房项目里值得多花的那点料钱,运维部门会感谢你。
出口认证的清单管理,建议做成一张动态表,产品、目标国、认证名称、证书号、有效期、绑定的料号,六列。看着笨,但每次目标国法规更新,扫一眼表就知道哪几张证要跟着料做变更。
有家厂的法规划在产能上,证书过期了才发现,重新排队三个月,货压在港口。清单这种东西,维护成本每周十分钟,出事的成本按柜算。
补记二:温升测试与量产爬坡的两段经历
温升测试的布点有讲究。多数厂只测芯片表面和环境温度,壳体料要关心的点在壳体内壁和散热筋根部,这两个位置的热量积累和芯片表面不是一回事。
有家厂按我们的建议加了四个测点,跑完一整个夏天的机房数据,发现散热筋根部在傍晚峰值时段能比环境高出四十度。按这个数据调整了壳体料的耐热档位,第二年夏天机房里的机器再没有出现过夏天特有的翘曲投诉。
测点加四个,成本可以忽略,数据的价值大到能改料单。
量产爬坡阶段的材料风险集中在前三个月。模具刚跑顺,注塑参数还在微调,这时候换批次料,问题会在参数和料之间来回甩锅。爬坡期锁死料号和批次,参数稳了再开放第二供应商,这个次序不能反。
我们见过爬坡期就双料混用的产线,不良率的归因开了三次会没有结论,最后停线重跑,损失比锁死料号的等待大十倍。爬坡期最贵的是不确定性,材料端能做的是先把能确定的都确定下来。
延伸:三个来自运维的细节
细节之一,挂墙孔位的加强。路由器挂墙之后整机重量吊在两个孔位上,孔位的背面不加加强筋,冬天一脆就撕裂。挂墙方案在开模前定,加强筋跟着孔位走。
细节之二,重置键的手感。针孔重置键的胶塞长期暴露,老化变硬之后针顶不进去,用户重置不了,售后按故障机收回来的机器一测全是好的。胶塞料要按耐老化选,这个小件没人重视,投诉率却不低。
细节之三,标签的耐温。底部的参数标签用普通胶,机内热烘一夏,标签翘边脱落,串号管理就断了。耐温标签的差价按分算,追溯断链的损失按批算。

On-site reconstruction
In August two years ago, a factory specializing in custom routers for operators called to say that on the third day of trial operation in the data center, the machines all crashed. Upon opening it, a layer of grayish-white powder had accumulated on the motherboard, which came from the powder on the inside of the shell heat sink .
That batch of casing material was replaced with a batch with insufficient anti-weathering agent to meet delivery deadlines. After the server room was baked to high temperatures, the pulverization of three months appeared in just three days. The account manager's exact words were, 'We accept the delivery time, but this batch was installed in the whole machine without high-temperature aging—whose responsibility is that?' In
's subsequent cooperation, their incoming material standard was added: each batch of casing material was baked at high temperature for 72 hours before pulverizing to check. Spending half a day extra prevented a chain reaction of accidents in the entire data center.
Heat dissipation design is more important than material selection
Router cooling is 70% from the casing, 30% from the internal radiator. The casing design includes a three-piece set: heat dissipation holes, thin wall coating, and heat conduction interface.
Choose PA66-GF20 + thermal conductivity modification — thermal conductivity coefficient 1.0-2.0 W/(m·K), 5-10 times that of ordinary PA66.
Having heat dissipation holes occupying 20-30% of the casing area is a reasonable design to avoid router overheating and crashes.
The necessity of flame retardant
Routers are long-term power appliances and must meet UL94 V-0 flame retardant standards.
PA66-GF20 + halogen-free flame retardant is the mainstream solution. Do not use brominated flame retardants — under long-term high temperatures, brominated flame retardants will decompose and release corrosive gases, corroding circuit boards.
This is the most common hidden failure in routers—it's not the casing that fails first, but corrosion of the circuit board causing the whole machine to fail.
Appearance and anti-yellowing
routers are mostly placed in the living room or study, with high-gloss + anti-yellowing requirements. Ordinary ABS yellows after 2-3 years and must be PA66 or ASA—PA66 is more than three times better anti-yellowing than ABS.
White routers must be PA66; dark ones can use ABS. The key to anti-yellowing is the dual set of UV absorber + HALS—a single UV absorber is not enough; HALS is a long-lasting stabilizer.
WiFi Details of Wave Transmission
The router enclosure cannot block 2.4G/5G WiFi signals. Carbon black or metal fillers are not allowed. Natural or light PA66 is standard. Metallic router enclosures should reserve antenna windows—use plastic windows instead of metal ones.
Strong penetration in 2.4G bands, weak in 5G bands — 5G routers have higher requirements for enclosure wave transmission.
Extended Judgment: Router Hidden Variables
There are three hidden variables that are easily missed. First is the location of the cooling hole—the ventilation hole should not be located in the antenna area, otherwise it will affect the WiFi signal.
Second, grounding of the casing—the casing must have grounded metal inserts; otherwise, electromagnetic radiation exceeds the standard—this is a strict requirement for CCC certification. Third, conductive coating on the inner wall of the casing—adding a conductive coating to the inner wall can shield internal circuit interference without affecting external WiFi signals.
Deeper layer: The origin of several numbers
The relationship between heat dissipation and material selection must be properly balanced first. The surface of the router chip can reach above 80 degrees, and the inner wall close to the chip should be positioned above 60 degrees for extended periods. Enhancing PA66 rigidity and heat resistance within this range is sufficient; the key is to obtain long-term thermal aging data from the supplier. Meeting short-term heat resistance standards does not guarantee long-term durability; the difference between these two reports is the difference in after-sales service.
Operator bidding generally requires the case to be V-0, and the home market V-2 is acceptable. Each step up in flame retardant grade means the material price increases by about 10%. For certified solutions, don't try to save 10% on temporary material replacement; the cost of a single retest for bidding and testing will cover the price difference, without even counting the time.
The feed point base of an external antenna is the junction between die-cast and plastic parts; the contact resistance of the feed point is sensitive to assembly stress. The reinforcement material of the socket must control warping; a 0.2mm warpage can double the contact resistance. For machines with half the signal weakness, check here on the maintenance note first; eight out of ten units have this problem.
White router placed on the TV cabinet turns yellow after half a year, which is a customer complaint. Yellowing is a combined effect of ultraviolet and high temperature; indoor units have low UV but high temperatures are common. The anti-yellowing formula must be verified for high-temperature aging; if you only look at UV data, it will turn yellow after sitting next to the set-top box.
For machines powered by PoE, the thermal density in the power module area is much higher than that of household machines. The housing in this area should be selected according to the actual internal temperature measured by the machine, not the overall rated temperature. The difference between the two numbers often exceeds 15 degrees; batches selected according to the nominal material will warp first.
Carrier projects often cost tens of thousands of units; when the shell material changes batches, the color and shrinkage fade. The shrinkage difference of multiple chambers in one mold causes the bay port to misalign, manifesting on the assembly line as slipped threads and misalignment. Batch management by the factory and incoming material sampling inspections are invisible thresholds for such orders and the least to be cut off in the quotation.

Question 1: Why doesn't the casing use metal directly? Metal shielded antennas are still expensive. The mainstream combination is a plastic casing with internal metal brackets: metal pipes for heat dissipation and grounding, plastic tubes for wave transmission and appearance. Once the division of labor is clear, it's easier to choose materials. Getting stuck on metal or plastic is a false question.
Question 2: Does heat dissipation rely on the shell or thermal pads? The thermal conductivity of the housing material cannot support active cooling. Heat dissipation relies on thermal pads to direct heat to the metal shielding cover and then to the housing. The job of the shell material is to distribute heat evenly, not to conduct heat by itself. Plans for material heat conduction have all been overlooked in temperature rise tests.
Question 3: What's the difference between export and domestic sales machines? The EU has stricter flame retardancy and environmental requirements and more testing items. When domestic sales transfer to export, materials need to be re-tested, not just repackaged. Combine two sets of inspection checklists in advance into one table, so there's no need to rush when transferring orders.
Reverse Case and Final Judgment
A factory received a batch of overseas orders. To meet the full container delivery time, they used parallel materials for the shell that had not been fully certified. The goods arrived at the destination port and were randomly tested to be flame-retardant, resulting in a full container return. The amount of freight plus penalty compensation was enough to buy genuine grade material for three years. The customers for routers are the operators and channels, not consumers. The consequences of violations are not negative reviews but penalties under the terms.
The bottom line in the materials industry is very simple: certified grades are used for certified projects, and every replacement in the middle goes through a complete process. Speed means smooth processes, not susceptibility.
Practical Case: Common pitfalls and correct answers
Pitfall 1: Applying household item property tables directly to commercial scenarios, commercial routers suffer concentrated water leakage, deformation, and failure within 2 years. Correct answer: Commercial and household products are two different product lines; part numbers, glass fiber content, anti-hydrolysis agents, and flame retardant ratings all need to be reselected—this is the root cause of 80% of after-sales complaints.
Pitfall 2: To save costs, you use the same material for the whole piece, but key parts like hinges, latches, and valve seats fail first and the whole thing is scrapped. Correct answer: Choose materials for structural parts, connectors, and appearance parts separately; don't use the same material for convenience.
Pitfall 3: Weather-resistant parts don't include the UV tri-part set, so after half a year of outdoor installation, they turn yellow and crack. Correct answer: Any outdoor or window-side installation must include a three-piece set of UV absorber + HALS + antioxidant—this is the basic five-year lifespan.
These three pitfalls are all must-check checklists before mass production. If one is missing, it will all collapse in bulk, and repairing one screw costs three times more than new parts.
Supplementary: Factory inspection, static electricity, and inventory management
Operators inspect materials during factory inspections, but actually only look at three things: incoming material inspection records, batch traceability ledgers, and the handling process for nonconforming products. The ledger shows whether the batch number and material usage match, and whether traceability can be traced back to the mold station and the team. A factory that does these three things cleanly will only go through the motions on the inspection day; if not, no matter how well the report is written, it won't be reversed.
Material management is practiced; factory inspection is just a final exam.
Static electricity and dust accumulation in the computer room are twin problems. If the shell material is highly insulated, after the surface dust appears, static electricity adsorption becomes even stronger. Dust accumulates in the heat sink fins, temperature rises slowly, and when it reaches the protection threshold, the whole machine throttles down. What users see is inexplicable lag.
Housings with conductive grade can reduce dust accumulation, but the electrostatic spraying process must be matched. This kind of solution is worth spending a bit more on materials in data center projects. The operations department will thank you.
For export certification list management, it's recommended to make a dynamic table: product, target country, certification name, certificate number, validity period, and bound part number—six columns. It may look clumsy, but every time the target country's regulations are updated, you can easily see which certificates need to be changed according to the material.
A factory's legal planning focuses on production capacity; only discovered after the certificate expired, queued again for three months, and the cargo was stuck at the port. Inventory items cost ten minutes per week for maintenance, and costs are calculated per container.
Supplementary Note 2: Two Stages of Temperature Rise Testing and Mass Production Ramp-Up
Temperature Rise Test Location Points Are Important. Most factories only measure chip surface and ambient temperature; the focus on shell material is the inner wall and the base of the heat sink fins, which are not the same as the chip surface.
A factory added four measurement points according to our suggestion. After running data from the entire summer of data in the server room, they found that the base of the heat sink can be 40 degrees higher than the ambient during the evening peak. Based on this data, the heat resistance level of the shell material was adjusted, and the machines in the machine room no longer complained of summer-specific warping the following summer.

Material risks during the ramp-up phase are concentrated in the first three months. The most expensive thing during the ramp-up phase is uncertainty; on the material side, what can be done is first confirm everything that can be certain.
Extension: Three details from operations
Detail One, reinforcing wall-mounted holes. After mounting the router on the wall, the weight of the entire device is suspended on two holes, and the back of the holes is not reinforced with ribs, which can tear easily in winter. The wall-mounting plan is set before molding, and the ribs follow the hole positions.
Detail Two: The feel of the reset button. The rubber plug of the pinhole reset key is exposed for a long time, aging hard, and the needle cannot be pushed in, so users cannot reset it. After-sales reports that the machine returned as a faulty machine was all good. The plug material should be chosen based on aging resistance. This small part is ignored, yet the complaint rate is high.
Detail Three: Temperature resistance of the label. The parameter label at the bottom uses regular glue; after a summer of internal heat-drying, the edges of the label curl and peel off, causing serial number management to break. The price difference for temperature-resistant labels is calculated by points, and losses from traceable breaks are calculated by batch.
